Scalable Dry Fabrication of Thick, High-Loading Cathodes for Lithium-Ion Batteries

Abstract
Dry-processed electrodes are a promising alternative to slurry casting that typically relies on N-methyl-2-pyrrolidone (NMP). NMP-based fabrication demands energy-intensive drying and solvent recovery, increasing cost, environmental burden, and safety risks, while binder migration during evaporation can create inhomogeneous electrodes and degrade performance. In dry processing, polytetrafluoroethylene (PTFE) fibrillates under shear to form an interconnected network that bridges active materials and conductive additives, improving mechanical integrity and electronic percolation. Here, we fabricate high-loading LiFePO₄ (LFP) cathode via dry processing and compare them with slurry-based counterparts. The dry process enables thick, high-loading cathodes with enhanced energy density, providing a viable route for next-generation lithium-ion batteries.
