Enhanced Iron Ore Pelletization Using Water Dispersive Acrylate Polymer- Resol Composite Binder: A Sustainable Alternative to Bentonite

Abstract
Iron ore pelletization requires binders that simultaneously provide green strength, high cured strength, and water stability, which conventional binders rarely achieve. Here, a hybrid binder system combining a water-dispersive acrylate polymer (AP) and a phenolic resol resin was developed to exploit their complementary functions. Resol resins synthesized at different formaldehyde-to-phenol ratios were evaluated, and the F:P = 2:1 composition was selected due to its lowest free phenol content and higher network conversion. Pellets prepared with AP-only, resol-only, and hybrid binders were thermally cured at 150 °C. FTIR analysis indicated hydrogen-bonding interactions between acrylate and phenolic groups, suggesting enhanced crosslinking after curing. Hybrid binders with 3 wt% total solids achieved an optimal balance, showing strong potential as sustainable alternatives to bentonite.
