All-solid-state batteries (ASSBs) are widely recognized as game-changing technologies for next-generation energy storage due to their excellent safety and energy density. However, practical applications of ASSBs are generally hampered by complex manufacturing processes, thick solid-electrolyte layers, and unstable electrode interfaces. Here, we introduce a novel Li6PS5Cl–carboxylated nitrile butadiene rubber composite thin solid-electrolyte separator processed by a scalable calendering process and compatible with Li-metal. Moreover, in situ polymerized poly(1,3-dioxolane) in the cathode led to the scalable production of ASSBs while maintaining a high cathode-loading without adding solid-electrolytes and improved physical/ionic contacts at the cathode–solid electrolyte interface. With these advances, we have successfully created practical solid-state lithium-sulfur batteries that deliver stable cycling under realistic operating conditions (stack pressure of <1 MPa and 30 °C).
